Cooling Hardware in a VRU: Air-Cooled vs Water-Cooled Condensers

Condensation carries out the bulk of the recovery work in most vapor recovery units, so the cooling hardware behind it decides how much hydrocarbon becomes liquid before the membrane stage sees the gas. Air-cooled and water-cooled condensers suit different sites, and choosing the wrong one usually shows up first as a recovery rate that drifts with the weather rather than as an obvious failure.

How cooling fits into the process

The vapour drawn from the tank is cooled so that the heavier hydrocarbon fractions liquefy and can be returned to storage. Whatever remains in the gas phase passes on to the membrane stage, which handles the dilute residual. The colder the condensation stage can work, the more the membrane has to do less, which is why cooling capacity and membrane load are linked.

Air-cooled condensers

Air-cooled units reject heat to the surrounding air using a fan and a heat exchanger. They need no water supply, which is a decisive advantage on sites without a reliable water source or drainage, and they simplify installation. Their performance depends on ambient temperature, so a hot afternoon reduces their capacity precisely when vapour generation is often highest.

Water-cooled condensers

Water-cooled units reject heat to a water circuit and are much less sensitive to air temperature. Where a reliable water supply and a means of dealing with the heat load exist, they can hold a more stable condensation temperature through the day. The trade-off is the additional infrastructure: pipework, pumping, water treatment and the risk that a water-side problem stops recovery altogether.

Selection factors

  1. Ambient temperature range at the site and how much it varies between seasons;
  2. Whether a dependable water supply and drainage are actually available, not merely planned;
  3. The vapour volume the site generates and how continuous the duty is;
  4. Space, noise and airflow around the unit, since air-cooled equipment needs unobstructed air;
  5. How the site will be maintained, because water-side treatment adds a routine that must be carried out.

Where the choice is really made

On most sites the decision is settled by infrastructure rather than by thermodynamics. Where water is genuinely available and treated, water cooling gives a more stable result. Where it is not, air cooling is the practical answer, and the design should then accept that performance will vary with the season and allow for it.

Common questions

Does a hot climate rule out air cooling?

It does not rule it out, but it has to be accounted for in the design. The unit has to be sized for the conditions it will actually face rather than for an average, and airflow around the equipment has to be protected.

Can a unit be converted from air cooling to water cooling?

Conversion is possible in principle but rarely economic, because it changes the heat exchanger, the controls and the site services. It is better to decide correctly at specification stage.

Why does recovery rate fall in hot weather?

Warmer air reduces the capacity of an air-cooled condenser, and warmer fuel increases vapour generation in the tank. Both effects point the same way, which is why summer performance is a common subject in operator feedback.
