Water Entering the Vapor Return Line: Sources, Symptoms and Fixes

Water in a vapor return line sits behind a large share of the odd behaviour that operators report: sluggish return, repeated drain events, corrosion at low points and, in cold weather, lines that block. Draining the line again solves the symptom for a while. Finding the entry point solves the problem.

How water gets in

Water arrives through several routes that are easy to overlook. Humid air drawn into the tank as it breathes carries moisture that condenses as temperature falls. Fuel delivered to the station contains some dissolved water. Vapour leaving the tank carries moisture with it, particularly with ethanol-blended fuels. Poorly sealed chambers or a sagging section of line that holds rainwater can also contribute.

Symptoms that point to water

The behaviour of a system with water present is fairly distinctive. Return becomes intermittently sluggish rather than consistently poor. Drain volumes increase and then fall back after draining. The problem becomes noticeably worse in cold weather, when liquid in the line may freeze or thicken. Corrosion appears at the same accessible low points each time.

Tracing the source

  1. Check every accessible low point, chamber and trap for standing liquid before assuming the tank is the source;
  2. Verify that chamber covers and seals are intact, since surface water entering a chamber finds its way into the line;
  3. Review the slope of the return route and look for sections that may have settled into a dip;
  4. Compare drain volumes before and after a delivery to see whether moisture is arriving with the fuel;
  5. Record the pattern over several weeks, including weather, so that a seasonal cause becomes visible.

Designing water out

Water is easier to exclude than to remove. A return line with a defined slope in one direction, properly supported so it cannot settle, with a collection point that can be drained on a routine, gives water somewhere to go other than the unit. Sealed chambers and covers that stay sealed keep surface water out of the system in the first place.

Common questions

Can water in the line damage the recovery unit?

It can. Liquid reaching the unit loads knock-out arrangements and, if it passes further, works against components that are designed to move gas rather than liquid. Keeping liquid out of the return path protects the equipment behind it.

Does ethanol blending make this worse?

Ethanol has a stronger affinity for water, so blends can carry more moisture into the system. That makes routine drainage and low-point inspection more important on sites handling those fuels.

How often should traps be checked?

Often enough to establish a normal pattern for the site. Once the normal drain volume and frequency are known, a change becomes obvious, and a change is normally the first indication that water ingress has increased.
