Sizing the Knock-Out Drum Between Sump and Condenser

The knock-out drum sits in the vapor path doing the least glamorous job in the recovery train: catching the liquid that should never reach the equipment behind it. Sized well, it spends its life unnoticed. Sized small, it fills and trips the system on the wettest days; sized large, it wastes floor space and money while adding surface area that serves nothing. Sizing is the difference, and it rewards a sequence.

What the drum must hold back

Vapor arriving from the sump is never perfectly dry. Slugs of liquid pushed by unloading surges, condensate that formed upstream, and droplets entrained in fast vapor all arrive together, and the drum is the pause where gravity separates them from the stream. Its working volume therefore has two duties: an immediate hold-up for the surge, and a quiet reserve between drain events so the level never races toward the line that carries vapor onward.

The inputs that set the volume

Input Where it comes from How it moves the size
Vapor flow at peak Unloading rate and bay count upstream Sets the velocity the drum must calm
Expected liquid carryover Line length, slope and unloading behavior More carryover demands more hold-up
Drain regime Manual rounds or automatic level control Manual drains push reserve volume up
Level alarm spacing Controls philosophy of the train Alarms need room to act before overflow
Site constraints Footprint, access and nozzle orientation May reshape the vessel before it resizes

A sizing sequence that holds up

The arithmetic is straightforward once the inputs are honest, and the order below keeps it that way:

  1. Fix the peak vapor flow the drum will see, including the unloading surge case;
  2. Estimate the liquid load arriving with it from line behavior and history;
  3. Set the hold-up volume from the carryover and the chosen drain regime;
  4. Size the vessel diameter so vapor velocity drops and droplets can fall out;
  5. Place level alarms and drain points so every alarm has reaction time built in;
  6. Check the result against site constraints and adjust geometry, not margin.

What undersized drums cause

An undersized drum announces itself with a familiar signature: level alarms that cluster during unloading, trips on high level exactly when throughput is highest, and liquid traces found downstream where the condenser was supposed to work alone. Every one of those events is the drum asking for volume it was never given. Retrofitting volume later costs a vessel swap; specifying the surge case honestly at design time costs a conversation.

Frequently asked questions

Does a larger drum always protect the condenser better?

Volume protects until it stops mattering. Beyond the surge and drain reserve the duty requires, extra volume adds cost and footprint without adding separation, since droplet removal depends on velocity and geometry as much as capacity. The design target is the honest surge case with margin, not the biggest vessel on the pad.

Can automatic drain control shrink the required volume?

Yes, that is one of its real benefits. With level-controlled draining, the reserve between manual rounds disappears from the calculation and the drum sizes closer to the surge alone, provided the drain system itself is as reliable as the sizing assumed.

Where do most sizing mistakes come from?

From sizing to steady-state flow and forgetting the surge. Unloading is not a steady process, and the drum that handles the average beautifully can still flood on the first slug of a hard campaign. The peak case, honestly estimated, is the whole game.
