Efficiency Drop After Maintenance in Vapor Recovery: Common Causes

It is a familiar sequence: the unit is taken offline for scheduled maintenance, work is completed, and when it returns to service the recovery figures are worse than before. The assumption is often that the maintenance introduced a fault. More frequently, one of a small number of things changed during the shutdown and was not recorded, and the unit is now running to a different set of conditions than the ones its performance was built on.

Why a shutdown can change performance

A maintenance shutdown touches several things at once: components are replaced, settings are re-entered, lines are opened and refitted, and instruments are removed and reinstalled. Any of these can shift the unit away from its commissioned condition. Where the maintenance is extensive, several small shifts can combine into a visible loss of efficiency.

The usual explanations

Cause How it appears Check
Setpoints not restored Operating temperatures differ from commissioning values Compare controller settings with the commissioning record
Instrument left out of calibration Readings plausible but offset Verify against an independent measurement
Replacement parts differing from originals Subtle change in capacity or pressure drop Confirm specifications against the original selection
Air ingress or leaks through refitted joints Reduced recovery, changing vacuum behaviour Leak check the lines opened during the work
Refrigerant charge altered Cooling duty different for the same load Check charge and cooling performance against record
Filters or strainers not replaced Higher pressure drop than before Compare differential readings with commissioning values

A systematic return-to-service check

  1. Compare every controller setpoint against the commissioning record before start-up;
  2. Confirm all instruments removed during work are reinstalled and reading correctly;
  3. Check the lines opened during the shutdown for leaks and correct refitting;
  4. Verify consumables such as filters and strainers were actually replaced;
  5. Record baseline readings immediately after start-up, at known conditions;
  6. Compare the new baseline with the pre-shutdown baseline and investigate the difference.

Recording baselines is the real protection

The single most useful habit is to record a set of baseline readings at defined conditions — inlet and discharge temperatures, flow, current, pressure drops — immediately after every commissioning and after every significant maintenance. Without a baseline, there is no way to tell whether performance has changed. With one, a drop after maintenance is traced to its cause in an afternoon.

Frequently asked questions

Is efficiency loss after maintenance usually a repair fault?

Not usually. Setpoints not restored, instruments slightly out of calibration and unrecorded changes account for a large share of cases before any component fault is found.

What should be recorded at return to service?

The same readings that were recorded at commissioning, taken at comparable conditions, so the two sets can be compared directly.

How soon after maintenance should performance be checked?

Immediately, at a known condition. Checking weeks later means the comparison is against a different operating state and the cause becomes much harder to isolate.
